Plastic Pallet Lifespan: Expected Service Years, Cycle Counts, and Maintenance Tips

Hello, I’m Steve. Many plastic pallet buyers often ask me, “How long can a plastic pallet last?” Based on our tests and feedback from hundreds of customers, in typical industrial environments, plastic pallets generally last around 8 to 10 years. If maintained properly, they can even exceed ten years.

In this article, I’ll also compare the lifespans of different types of pallets and their various uses, as well as share some maintenance tips and how to recognize when it’s time to replace your pallet. Keep reading for all the details!

Question 1: Is “Lifespan” the Same as “Service Years”?

No, lifespan isn’t exactly the same as service years. Let’s look at three examples to make it clearer:

  1. Exceeded cycle count but looks fine: Some plastic pallets might have reached their limit in terms of how many times they can be used over 10 years, even if they still look “new”. For safety, they should no longer be used, even though they don’t appear damaged.
  2. Exceeded service years but rarely used: A pallet labeled with a “5-year lifespan” may still work perfectly fine after 8 years if it’s only been lightly used in a dry warehouse, carrying light loads.
  3. Not exceeding service years but used frequently: A pallet that isn’t designed for outdoor use might only last 3 years if it’s exposed to the sun every day and frequently overloaded, even though its “official” lifespan is longer.

From these examples, you can understand: Service years is just one aspect of measuring a pallet’s lifespan. A better way to measure is by cycle count, load strength, and environmental conditions, not just a fixed time period.

Question 2: Is the lifespan of plastic pallets 10 times longer than wooden pallets?

Some people like to compare the lifespan of plastic pallets to wooden pallets by saying plastic lasts 10 times longer. But here’s the thing: wooden pallets can last up to 5 years. If we use the “10 times” rule, that would mean plastic pallets could last 50 years—but even the best materials in recent years can’t handle that much repeated use.

So, in reality, the lifespan of a plastic pallet is about 2 to 3 times that of a wooden pallet, which is roughly 10 to 15 years.

Question 3: How many times can a plastic pallet be reused?

The number of times a plastic pallet can be reused depends on its material, load capacity, and how it’s used.

For lightweight pallets made from recycled materials, they’re typically designed for one-way transportation, which means they’re only meant to be used once.

Light-duty pallets can generally be used 2 to 3 times, but many of our customers tell us they’re able to get more use out of them than that.

As for medium or heavy-duty plastic pallets, they can usually be reused 200 times or more under normal conditions. However, it’s important to keep in mind that the environment and load strength also play a big role in how long a pallet will last.

Question 4: Do all plastic pallets have the same lifespan?

The lifespan of a plastic pallet isn’t the same across the board. It depends on many factors, including the pallet’s material, manufacturing process, design, and the environment in which it’s used. Below, I’ve created a table to show you the expected lifespan and characteristics of different types of pallets.

Question 5: Do special usage environments affect the lifespan of plastic pallets?

Absolutely! Just like the shoes you wear every day, the more harsh the environment, the shorter the lifespan of the plastic pallet. Here are five typical usage environments that can impact its lifespan:

  1. Heavy Load Use: If a pallet is used beyond its rated weight capacity (either static or dynamic), it will cause the structure to wear down, deform, or even crack, leading to a sharp decline in lifespan.
  2. Low-Temperature Environments: Plastic can become brittle in extremely cold temperatures. When pallets go through freeze-thaw cycles (cold then warming up), it weakens the material, making it more likely to break.
  3. High-Temperature Environments: High heat can speed up the aging process of plastic. Pallets that aren’t designed for UV protection might also discolor or warp, shortening their lifespan.
  4. Frequent Transport/Loading/Unloading/Falling/Dragging: Every time a pallet is loaded, unloaded, or dropped, it adds stress to the material and structure. Doing this frequently, especially on rough surfaces or in harsh environments, can significantly shorten the pallet’s life.
  5. Outdoor Exposure/UV/Exposure to Chemicals: Even though plastic is better than wood in some cases, long-term exposure to strong UV light or contact with harsh chemicals can still cause plastic to age, become brittle, or crack.

Question 6: What operating habits can cause plastic pallets to wear out quickly?

Based on 20 years of experience with our customers, I’ve put together a list of 8 common mistakes that can reduce the lifespan of plastic pallets. Check to see if any of these habits might be happening in your workplace!

  1. Overloading: Continuously using pallets beyond their rated weight limit can cause damage. For example, if a pallet is meant to hold 3 layers of goods, but you stack 5 layers, it may look fine at first, but the pallet’s structure will begin to deform over time.
  2. Incorrect Weight Use: One of our customers mistakenly used a 17kg pallet as a 20kg pallet. As a result, the pallet deformed much faster than pallets that were used correctly, causing them to wear out much quicker.
  3. Improper Handling: If forklifts approach pallets from the side too quickly or if pallets are dragged or pulled on rough surfaces, this causes surface wear over time and weakens the pallet.
  4. Uneven Stacking: If the pallet’s bottom or the surface it’s placed on is uneven, it causes uneven pressure. This can lead to the pallet warping or even cracking.
  5. Incorrect Stacking: If goods are stacked beyond the pallet’s edges and placed haphazardly, it can damage the pallet. For proper stacking, check out our guide on how many boxes fit on a pallet.
  6. Long-Term Exposure to Sun or Chemicals: Prolonged outdoor exposure or soaking in chemicals can cause the material to break down and lose strength, shortening the pallet’s life.
  7. Using Pallets in the Wrong Environment: For example, using light-duty pallets for heavy-duty warehouse storage can cause the pallet to become overloaded and fail prematurely.
  8. Ignoring Regular Inspections and Maintenance: If cracks, deformations, or damaged edges aren’t addressed right away, they can get worse over time. Always inspect and repair your pallets as needed to keep them safe.

Question 7: How can you tell when a plastic pallet needs to be replaced?

In simple terms, you can look for a few signs that indicate it’s time to replace the pallet:

  1. Visible Cracks, Breaks, or Deformations: For example, if you see cracks in the pallet’s legs or load beams, it’s a clear sign of damage.
  2. Significant Sagging or Deformation: If the pallet is sagging or losing its shape when it’s loaded, it means the elasticity is weakening and the pallet can no longer support the weight properly.
  3. Severe Wear on the Bottom or Legs: If the pallet’s bottom or legs show heavy wear and the thickness of the material has noticeably decreased, it’s time to replace it.
  4. Instability While Stacking or Transporting: If the pallet becomes unstable when stacked or during transport, or if it tilts under load, this is a sign it’s lost its structural integrity.
  5. High Repair Costs: If the pallet has been repaired multiple times and has multiple areas of damage, the repair costs may be higher than just replacing it with a new one.
  6. Not Meeting Hygiene Standards: If the pallet can no longer meet hygiene standards—especially in industries like food or pharmaceuticals—or if its size no longer matches the equipment or system tolerances, it needs replacing.

Close to or Exceeding Its Design Life: If the pallet has reached or surpassed its designed lifespan or cycle count, and your company’s records show frequent breakdowns, it’s time to invest in a new one.
